Although I was happy with my "Season 2" Kaylee cosplay,
I had given some thought to what outfit of hers I might be interested in, just
in case I decided I wanted something more screen-accurate.
I have no special interest in her dresses (either Shindig or
the "prarie harpy").
The outfit I thought was most interesting
was the brown coverall with the patch on
the breast pocket, as seen in "Safe" (pic at left).
I'd even tried to do some research to find out what the patch was
(it looked kinda like a killer rabbit to me), but with little result,
so never pursued it any further... Until a cosplayer who calls herself
Ask Kaylee Frye posted that she was going to do a run of those patches
and would be selling them. So I went ahead and bought 2.
So now I needed the actual coveralls... My main criteria were that they be brown, long sleeve, and preferably with a zipper front. Suprisingly, it took me quite a while to find a set I thought would work, which was Red Kap brand found on Amazon. I knew they were real work coveralls, but I was still a bit surprised when I got them and saw how they were made to fit over regular clothes: the waist had no elastic so they were very baggy; and there were fairly large openings on the sides which I assume were so you could put your hands into so you could get at the pockets of the pants you were wearing underneath. I got a bit discouraged that they were going to need some extra sewing work to get them usable, so I put them in my mending basket where they kinda got forgotten for a while.
Meanwhile, I went back to Ask Kaylee Frye to inquire if she was aware of any other
specific design details on the brown coveralls, and she told me there was an
orange butterfly patch on the right thigh. That surprised me, because I could not recall
ever having noticed such a thing. So I had to go poking thru video and screen shots
to find it. Besides "Safe", Kaylee also wears
the brown coveralls in "Bushwhacked" and "Trash" (although
"Trash" is less clear because she wears a black print jacket on top).

Pic below is from "Safe" and, while a bit blurry, does seem to show the coloring better.
So once I had an idea about what I was looking for, I went poking around trying to find a suitable orange butterfly patch, and eventually found something suitable (albeit not screen-accurate) on Amazon.
So I finally had everything I needed for the project, and eventually I dug out the coveralls from the mending basket to try to get it finished. First I had to close up the, what would you call them, pseudo-pockets? meta-pockets? pocket access points? I also needed to add elastic (and darts too, as it turned out) around the waist to get it to fit OK. Then it was just a matter of sewing on the patches (I don't entirely trust iron-on by itself). It turned out to be easier than I thought it would be, maybe just an hour or two of actual sewing work. In elapsed time, however, it was a different story: I first ordered the rabbit face patches in early 2016. It was early 2022 when I finished the project.
And, it wasn't until September 2022, at PalmCon, when I finally got a chance to wear it:
I am very pleased with the result. By the way,
the second pic is to show the orange butterfly more, and also the face mask which I made
especially for this costume (or any Kaylee costume in case I need it again), which I forgot
to hide for the first pic. In case it's not obvious it's made of a strawberry-print fabric
(which I'd originally gotten to make a head scarf for
Pirate Kaylee, but it didn't work out for that).
